Galvalume steel — formally designated as aluminum-zinc alloy-coated steel sheet per ASTM A792 — is a flat-rolled carbon steel product coated via a continuous hot-dip process with a molten bath containing approximately 55% aluminum, 43.4% zinc, and 1.6% silicon by weight. The coating is applied at a bath temperature of approximately 600°C (1112°F), producing a metallurgically bonded alloy layer between the steel substrate and the outer coating.
The Galvalume coating has a unique two-phase microstructure: aluminum-rich dendrites dispersed in a zinc-rich interdendritic matrix, with a thin Fe-Al-Si intermetallic alloy layer at the steel-coating interface. The silicon addition controls the growth of this intermetallic layer, ensuring coating ductility and adhesion during forming operations.
Unlike pure zinc (galvanized) coatings that protect solely through sacrificial corrosion, Galvalume provides a dual protection mechanism:
Barrier Protection (Aluminum): The aluminum-rich phase forms a dense, stable aluminum oxide (Al₂O₃) layer on the surface that physically blocks oxygen and moisture from reaching the steel substrate. This barrier is self-renewing — if scratched, aluminum re-oxidizes immediately.
Sacrificial Protection (Zinc): The zinc-rich phase provides galvanic (cathodic) protection at cut edges, scratches, and coating defects where bare steel is exposed. Zinc corrodes preferentially, protecting the underlying steel.
Plateau Effect: After initial exposure, the corrosion rate of Galvalume decreases over time as the aluminum barrier stabilizes — unlike galvanized steel, where zinc consumption is approximately linear.
